How to Size an O-Ring: There Is No Single Answer

When I took over purchasing in 2020, I thought O-ring sizing was the most straightforward part of my job. Measure the old ring. Find the same size. Order it. Done.

It wasn't that simple. The first 'bargain' bag of O-rings I bought fit perfectly—and failed within two weeks. The leak ruined a small run of polycarbonate plastic products (protective guards, in that case). That mistake cost about four times what I'd saved.

Since then, I've learned that there's no one correct way to answer how to size an O-ring. It depends on what kind of size standard you're in, what the seal is touching, and what happens if it fails. The method works, but only if you apply the right scenario.

Step 1: Measure the O-Ring Correctly

Before choosing a replacement, you need three numbers: inside diameter (ID), outside diameter (OD), and cross-section (CS).

  1. Cross-section (CS): Use calipers. Don't use a tape measure or guess. Measure at least two points around the ring; a worn O-ring should be measured on a section that hasn't been in contact with the groove.
  2. Inside diameter (ID): Lay the ring flat on a clean surface and measure across the center. If the ring is broken, measure the gland (the groove where it sits) and calculate ID from the bore and rod dimensions.
  3. Outside diameter (OD): You can measure this directly, but knowing ID and CS is usually enough to identify the standard size.

Then compare your numbers to a size chart. The Trelleborg catalog lists standard sizes with ID, OD, and CS in both inch (AS 568) and metric dimensions. As of March 2025, Trelleborg Sealing Solutions' published product tables also include tolerance data, which is easy to overlook until you need it.

The frustrating part: a 0.1 mm difference in cross-section can be enough to cause a leak. This is not a 'close enough' measurement situation.

Three Scenarios, Three Different Answers

In five years of ordering seals and plastic components, I've put almost every O-ring request into one of three categories. Each needs a slightly different response.

Scenario A: It's a Standard Replacement Part

You have a part number from the original equipment manufacturer, or the measured size lines up exactly with a standard dash number. I've made that mistake: ordered by size only. The size was right. The material was intended for water service, not oil. It lasted a week.

A fish tank O-ring might be fine for a fish tank. It's not the same as a seal for a hydraulic fitting. The price difference is small. The downtime difference isn't.

Scenario B: It's Metric, Odd, or Damaged

Metric O-rings cause more confusion than anything else I see. A metric ring can look almost identical to an inch ring but be slightly different in cross-section or ID. That little difference creates a bad seal.

If your equipment was built outside North America, assume the O-ring is metric. Use the Trelleborg catalog's metric section—not your ruler—to pinpoint the size. If the old O-ring is damaged, measure the gland, not the broken rubber. The groove dimensions are the truth.

This is where I learned to stop trusting 'it looks right.' A 2.5 mm CS ring might sit in a 2.4 mm groove, but it will wear faster and may not seal under pressure. You can make it work for a bench test. Not ideal, but workable. In service, it's a problem.

Scenario C: Material Compatibility Is the Real Issue

Sometimes the size is correct and the seal still fails. That means the elastomer is wrong. NBR, EPDM, silicone, FKM, and others each handle different temperatures, fluids, and environmental conditions.

If your assembly includes polycarbonate plastic products—lenses, sight glasses, covers, guards—material compatibility matters even more. Some rubber compounds contain plasticizers that can crack polycarbonate. The seal might fit perfectly and still damage the part next to it.

How to Tell Which Scenario You're In

You don't need to be a sealing engineer to figure this out. Use these quick checks:

  • Scenario A if you have an original part number, the application is common (air, oil, water), and the size matches an AS 568 standard exactly.
  • Scenario B if the equipment is imported, the original ring is damaged, or your caliper reading lands between standard sizes.
  • Scenario C if the fluid is unusual, temperatures are high, the part is near polycarbonate plastic products, or you're considering a different material than the OEM specified.

If you're still not sure, ask the supplier why they recommend a particular compound. A good supplier will ask about the application before quoting. If they only ask for the part number and send the cheapest thing on the shelf, that's your warning sign.

The Cost That Nobody Quotes

I had a purchasing manager once who said, 'The lowest quote is only the lowest until you add the rework.' I didn't fully believe it until my 2022 'bargain' O-ring order. The savings were $180. The labor, freight, and replacement parts came to $740. And that didn't include the polycarbonate guards that were ruined by the leak.

Now I look at total cost: purchase price, shipping, inventory hassle, installation time, and potential failure cost. Measure twice. Order once. Don't let a low price hide the real cost.
